Mega Proton Surf Kayak - Molding Process

Ross Boardman - Tuesday, July 29, 2014

The Team at JBK are proud to announce the Molding Process for the Mega Proton High Performance Surf Kayak is now complete and  is available for order here in Australia.  For the Past 10 Years JBK has manufactured Mega Surf Kayaks under license here in Australia and we are proud to produce these beautiful craft to avid Kayak Surfers both here and in New Zealand.

The Mega Proton High Performance Surf Kayak

I thought I would share some photos of the molding process that produces composite kayaks, and highlight the need for extremely high quality patterns to produce the molds that result in the beautiful quality craft that Mega Kayaks International are renowned for.

We begin with a high quality pattern that is air freighted to us from Malcolm Pearcey of Mega International in the UK. Malcolm's attention to detail is impeccable and provides an insight into the Designer who has since 1991, lead the world in Surf Kayak Design and Innovation.

The Prototype undergoes extensive testing by Reputable Kayakers in Europe and the UK prior to us making the decision to introduce to Australia. We are looking for Surf Kayaks that suit the Developing Paddler Scene in Australia and well suited to our typical wave types and experience levels.

Upon it's arrival, the plug is prepared with a flange on it's seam to enable future vacuum infusion molding and to add additional strength and durability to the Mold. The Flange is fashioned from layers of Fibreglass that is held in place on the Pattern and a radius of Molding Clay neatly fills the small gap and is meticulously prepared to ensure a slightly rounded edge. The Plug is then given a series of polishes to produce a perfect gloss finish that will reflect the quality of the mold.

It is essential that a clean environment be kept at all stages of the process to ensure the Pattern is dust free and that no imperfections are introduced, including dust, lint and insects that may be attracted to the highly lit work area.

After five coats of High Temperature Release Wax the pattern is now ready to be coated in a layer of Tooling Gel Coat that will form the surface of the mold. The Gel Coat is catalysed with a Hardener that sets the Resin to a tacky layer in about 4 hours and is then ready to accept multiple layers of Fibreglass Matting and extra composite reinforcement to form a Mold about 4 to 5 times the thickness of the product to be produced.

The series of photos shows a process that is completed over several days as subsequent layers are applied 2 at a time to avoid high exothermic heat and damage to the plug or mold surface.

Mega Proton Hull from initial Preparation to final Mold.

The same process is applied to the deck pattern as it is matched on the hull mould to enable a perfect separating edge and ease of joining. The Patterns are retained in the mold for a week or so to enable proper curing.

The Deck Pattern is matched to the hull and the process repeated to produce the deck mold. Upon release of the pattern the Mold is polished to a high finish to produce a superb finish.

The final process involves removing the pattern from the mold and this is done by separating the pattern with wedges and gentle and sometimes quite physical persuasion, ultimately the pattern is removed undamaged resulting in a perfect female replica of the pattern. Final preparation before the the first kayak is laid into the mold requires a series of polishes to increase the luster and maintain a perfect surface for the finished product.

I hope this has provided some insight into the Manufacture of the Mega Product Range, and the same process is used to form the Molds for all Kayaks that are constructed of Composite Materials.

Best Regards

Mega Surf Kayak Camp Travels to Tasmania

Sunday, April 13, 2014
by Ross Boardman
Our Mega Surf camp hit the road on the 6th/7th April as we were invited by Canoe Tasmania to conduct the weekend program at Carlton Beach near Hobart Tasmania for some very keen Surf Kayakers.

With a mix of skills in the group we started with some on beach instruction on equipment and fit out, Tricks to paddling out and picking your take off spot and then we worked on body movement and use of the paddle for trim, speed, control and linking turns.

We hit the waves and as the group worked through their drills we photographed and assessed where some extra tweaks were need to push their improvement.

Tassie turned on brilliant weather and waves for the event and the group really gelled together to create a fun atmosphere in the water.

Mega Surf Kayak Camp - Jervis Bay 2012

Mega Surf Kayak Camp - Cave Beach 3/4 March 2012

As we approached the weekend of our planned Mega Kayaks Surfing event the weather was forcing our hand to make some changes. Thursday night saw extremely heavy rain and storm conditions sweep through the Jervis Bay area whipping up huge seas and flooding the camp site area. As we had people traveling from as far away as Tasmania we decided to still run a Skills Session on the Saturday and hopefully find somewhere to Free Surf on the Sunday. Having to make plans very flexible and with the weather forecast so unpredictable we postponed the people traveling locally in the hope to re-schedule another event with better conditions in the near future.

With alternative warm and dry Cabin accommodation arranged we met on Saturday morning to marginally better weather. Whilst Cave beach was still 6ft to 8ft of solid pumping southerly swell, it was going to be sheltered from the wind all day and allow us to work on practice drills in the breaking re-form area close to the beach.
The group was instructed individually on areas of surf kayaking such as edge control, timing, positioning and paddle out take offs in the white water zone with everyone learning something new or refining techniques. After a fairly physical first session the group stopped for morning tea and checked local conditions at the river mouth close by. We decided to have another crack out in the Caves re-form before heading for lunch and shifting to the other surf spot to catch the incoming tide.

Conditions cleaned up beautifully as the afternoon wore on and whilst some brushed up on their rolling techniques in the calm river entrance others were enjoying the much smaller and smoother left and rights on offer till another storm loomed in the distance and led us all to make a hasty retreat to freshen up for Dinner in Huskisson.

Sunday we were surprised to wake to 2ft/3ft southerly swell at Caves with strong off shore winds grooming the faces clean. What a difference a day can make. As everyone was relaxing into a fun morning session the sun even poked it's head out briefly to give us a glimpse of blue sky and highlight the crystal clear water conditions. More practice time was dedicated to trimming on the waves to maximize speed across the face and really using the whole wave face from top to bottom to get the most out of your ride . We also worked on body position for control and not just relying on the paddle. I think by the time we wrapped the session at lunch time everyone was well and truly surfed out but excited about the next Mega surf event!!

I would love to thank all those that still had to travel and we look forward to getting everyone back for another weekend of surfing really soon.
